No problems with any of the interior light switches on the doors?

If it thinks one of the doors is open, things can get screwy.

I don't know about the BCM needing updating, it's possible - contact a Ford
dealer and see if you can get more information. You might have to try a few
to get anything useful though.

Check the micro switch on the passengers side, may need to adjust that instead of the actuator

What micro switch?
the AU and later vehicles only have one door lock button on the drivers
door, none on the other doors

Not sure on the AUs but some vehicles use a micoswitch either within the motor or external. Only a
suggestion, Ive never done one to be honest.
If you unlock the passengers door with a key does it unlock all doors or just that one?

There's only one keyhole on the drivers side. No other doors have one.
